Are you sure it is not the pressure-test 6mm plug leaking (on the banjo bolt head) where the fuel pump hose delivers fuel to the fuel-rail?

I had the same problem when I reassembled my bike. I used an O ring from a metric set that I have but it wasn't quite the right size, the gas is under a fair amount of pressure and squirted everywhere. In an attempt to stop the leaking I torqued the elbow down too much and cracked it. I would recommend buying the genuine Honda O ring for this application. Don't do what I did! I re-read your post you actually used the Honda O ring.....make sure the mating surfaces are flat and clean maybe use some 1000 grit wet and dry to clean up the surfaces. Make sure the O ring is properly seated and fits correctly genuine part or not.

Buy an o ring that is thicker...Any CAT dealership can provide a very large assortment.

Pete, That was going to be my next suggestion. Most Honda "O" rings of that vintage are really "metricated Imperial" "O" rings, and using the nearest metric ring is NOT good enough - particularly if you go for the nearest metric size. It could be 0.3mm too small in cross-sectional diameter, and THERE IS THE PROBLEM.
